Types of automated cleaning validation and valve sensing devices

Two device families cover almost every hygienic tank and valve on a modern process line. Rotacheck sensors validate the cleaning pattern produced by a rotary jet head inside the tank. ThinkTop control tops sit on each process valve and report position, activate solenoids, and in some cases drive pulse or burst seat cleaning of the valve seat itself. Buyers usually select from four ThinkTop models depending on valve type, and from two Rotacheck versions depending on where validation logic should live.

Rotacheck Basic registers the moment a water jet from the cleaning head strikes the sensor. It sends a digital PNP signal per hit and lets the PLC decide whether the pattern is acceptable. Rotacheck Plus adds an integrated teach-in function. During the first CIP cycle it records time and pressure data as a reference pattern, then compares every subsequent cycle against those values and outputs Rotation OK, Alarm, or Idle. ThinkTop V20 is a pure sensing head for on/off valve monitoring with no solenoids, aimed at digitalising valve position feedback in F&B and cosmetics plants. ThinkTop V50 adds up to one solenoid and Pulse SeatClean for optimised gasket flushing on single-seat, butterfly, and small diaphragm valves. ThinkTop V55 is the slimmer variant purpose-built for diaphragm valves in biopharma. ThinkTop V70 supports up to three solenoids, single-seat and mixproof valves, and adds Burst SeatClean, seat-lift surveillance, and a USA compliance option.

Industries and applications

Cleaning validation sensors and hygienic valve control tops appear across tanks and valves that handle liquid product under a written hygiene standard. The devices operate in the same automation loop as the CIP set, the transfer pumps, and the valve manifold. Upstream of the valve, a rotary jet head sweeps the tank interior while Rotacheck confirms the sweep pattern. Downstream, ThinkTop reports valve position back to the PLC, drives the solenoids, and in mixproof and drain applications runs seat cleaning pulses that reduce CIP water use during changeover.

In dairy, the sequence typically runs: product transfer, product flush-out, pre-rinse, alkaline recirculation, intermediate rinse, acid recirculation, final rinse, and disinfection. Rotacheck Plus verifies the CIP recirculation phases against a taught-in reference so the plant can release cleaning cycles automatically. ThinkTop V70 on the mixproof valve array uses Burst SeatClean and pressure compensation up to 0.3 bar to clean the gaskets without dropping tank pressure. Brewery, wine, and beverage plants use the same pattern with the added benefit that ThinkTop reports every valve state to the batch record.

Food and cosmetics plants often start from simpler on/off valve infrastructure. ThinkTop V20 provides pure sensing with a 360° LED status ring readable from the floor, and IO-Link diagnostics into a modern PLC without replacing the pneumatic actuator. In biopharma, cleanability and slim geometry matter more than solenoid count. ThinkTop V55 is dimensioned for diaphragm valves in tight skids, with the same IO-Link diagnostics and self-diagnostic behaviour as V50 and V70. Where the process runs on purified water or water for injection systems, Rotacheck operates without conductivity requirements because it responds to jet impact, and both device families support ATEX Zone 0/20 in the product-wetted area on solvent-handling lines.

How automated cleaning validation and sensing & control works

Automated cleaning validation and sensing & control converts two physical events into digital data for the PLC. The first event is the water jet from a rotary jet head striking the tank wall. The second is the stem of a hygienic valve moving between defined positions. Each event has a dedicated sensor family, a digital output layer, and a set of decision rules that release or block the next step in the recipe.

Operating principle

Inside the tank, a Rotacheck sensor sits at a defined offset from the downpipe of the rotary jet head. Its diaphragm registers each direct hit from a jet. Rotacheck Basic converts every hit into a PNP pulse and passes the pattern to the PLC for evaluation. Rotacheck Plus runs an on-board processor that records time and pressure data during a reference CIP cycle, stores that pattern as a digital fingerprint, and then compares live hits against the stored acceptance window. Feedback goes to the PLC as one of three discrete states: Rotation OK, Alarm, or Idle, which map directly into a batch record. Both variants tolerate an in-tank overpressure of up to 0.3 bar during monitoring and 15 bar overpressure on the diaphragm.

On each valve, a ThinkTop V-series head reads the vertical position of the valve stem to ±0.1 mm using a magnetic sensor target mounted on the stem itself. Sensor chips on the control board calculate the axial angle and match it against a learned position band. Up to three integrated solenoids convert the PLC output signals into pneumatic action. A 360° LED ring shows the current valve state at a glance from any direction on the plant floor.

Recipe-driven control and inline sensing

Cleaning validation only delivers value when the sensor state is written into the CIP recipe. That places the communication layer at the centre of the design. Digital PNP gives the PLC three discrete inputs per device. AS-Interface consolidates up to 62 nodes on a single trunk line for large valve arrays. IO-Link streams parameter data, diagnostics, error codes, and setup positions over a point-to-point link that supports data storage on the master, so replacing a ThinkTop keeps its tags and configuration without manual reassignment.

Setup itself is inline. Auto Setup and Live Setup on ThinkTop V50, V55, and V70 recognise the valve based on its stem-length signature and complete configuration in under a minute. Rotacheck Plus learns its reference pattern during the first CIP run of a new tank. Both approaches remove the manual tolerance-band adjustment that older sensor systems demanded.

Condition-based cleaning and self-diagnostics

Every ThinkTop V-series head and Rotacheck Plus outputs a decentralised valve state signal. During any error condition, such as sensor target missing, position not reached, unexpected valve movement, seat-lift sensor issue, or safety stop, the valve state drops low. That single bit simplifies PLC programming for valve surveillance and lets condition-based cleaning replace scheduled cleaning where the process allows. ThinkTop V50 and V70 also drive Pulse SeatClean and Burst SeatClean, which trigger a short seat lift or push during CIP flow to flush the gasket, saving cleaning liquid per changeover.

Selection criteria

Selecting the right variant comes down to five decisions. Valve type and DNA drive the first choice, since mixproof valves need V70, diaphragm valves fit V55, and on/off valves suit V20. Solenoid count follows, with zero for pure indication, one for pulse cleaning, and up to three for mixproof control with seat-lift and seat-push. Communication protocol is the next consideration, where digital PNP suits simple retrofits, AS-Interface handles wide valve arrays, and IO-Link is preferred where diagnostics and data storage matter. ATEX classification then determines whether Rotacheck or ThinkTop Basic Intrinsically Safe is required for product-wetted Zone 0/20. Tank pressurisation closes the list, since Rotacheck operates up to 0.3 bar during CIP monitoring.
